  • Side gusset pouches: classic coffee silhouette, efficient for larger weights and easy to palletise.

  • Quad seal and roll stock: high-speed filling for private label programmes.
  • Drip bags and sachets: single-serve formats where the outer envelope carries the branding.

Format choice should follow fill weight, filling line, and shelf geometry rather than visual preference alone. A pouch that stands perfectly when half full may lie flat when packed to a higher density, and a design that assumes a fixed bottom gusset depth will not deliver the shelf effect the mockup promised.

Barrier Films and Shelf Life

Oxygen is the main driver of staling, and moisture damages both texture and aroma. The barrier layer therefore determines achievable shelf life. Aluminium foil laminates give the highest barrier and are the safest choice for long distribution chains. Metallised films and EVOH structures sit in the middle, offering good barrier at lower weight and often better recyclability credentials. Roast level and pack format interact with the film choice. Whole beans with a valve tolerate a wider range of structures than pre-ground coffee, which loses aroma quickly after grinding and needs a stronger oxygen barrier. Graphic Design and Print Considerations

Coffee buying decisions happen fast, so hierarchy matters more than decoration. Coloured bands or badges help repeat buyers find the same product quickly across a range.

From a production standpoint, two constraints shape the artwork. First, matt or soft-touch finishes photograph well but scuff along distribution, so a protective varnish or scuff-resistant laminate should be specified when packs ship through marketplaces. Second, fine metallic text and small reversed-out type can fill in at speed on long runs, particularly on foil laminates, so type needs to stay above the practical minimum for the press being used. Testing on the actual substrate matters more than approving a screen proof.

Practical Questions Roasters Ask

Does every coffee pack need a valve? Any pack sealed immediately after roasting needs a route for carbon dioxide, and a valve is the standard solution. Degassing before packing or using a permeable structure are alternatives, but they trade off aroma retention.

Is a foil laminate always better? It offers the best barrier, but for fast-turnover product sold locally a metallised or EVOH structure can meet shelf life targets at lower material weight. The right answer comes from a defined shelf life test, not from the material name.

How many formats should one brand run? Keeping the number of pouch formats and laminate structures low reduces tooling, MOQ, and inventory risk, and makes it easier to keep colours consistent across the range.
