High-Barrier Packaging Materials Explained: Which Products Need “High Barrier”
In the food packaging industry, high-barrier packaging materials are the backbone technology of extended freshness. The term “high barrier” describes materials that are exceptionally effective at keeping out oxygen, water vapor, aroma and light. Which products genuinely require that level of protection, and what options exist? This article answers both questions.
1. What are high-barrier packaging materials?
High-barrier packaging materials are defined by their extremely low oxygen transmission rate (OTR) and water vapor transmission rate (WVTR). As a practical rule of thumb, any material with an OTR below 5 cm³/(m²·24h·atm) is commonly classed as high-barrier. The purpose is simple: stretch shelf life as far as possible while preserving flavor and nutrition. Standard polyolefins such as PE and PP are weak barriers; foil, EVOH and PVDC are excellent ones.
In practice, no single high-barrier material can cover processing, cost and mechanical demands at the same time, which is why laminates dominate the market. In a multilayer structure, for instance, EVOH is buried as a barrier layer between PE or PP substrates, combining strong barrier performance with heat-sealability in one construction. 2. Mainstream high-barrier materials and their features
These are the high-barrier materials most commonly seen in the market:
1. Aluminum foil
Foil is still the reference barrier, excluding essentially all oxygen, water vapor and light — its OTR approaches zero. That puts it first in line for coffee, milk powder, pharmaceuticals and any product that must stay fresh for a long time. Foil’s limitations are mechanical and practical: it wrinkles into pinholes and, being opaque, it hides the product. In practice foil is almost always laminated with PE, PET or comparable films.
2. EVOH (ethylene-vinyl alcohol copolymer)
EVOH is widely rated as the finest of the organic high-barrier materials, with exceptional resistance to oxygen and aroma migration. It has a single dependency: humidity. Barrier performance falls off in moist conditions, so EVOH is almost always enclosed between PE or PP layers as a shielded middle layer. The material shows up throughout retort pouches, fresh meat packaging and sauce pouches.
3. PVDC (polyvinylidene chloride)
PVDC supplies excellent water vapor and oxygen barrier that, unlike EVOH, stays stable no matter the humidity — the traditional material for ham sausage casings. The catch is environmental. PVDC contains chlorine and can give off harmful gases when incinerated, and it has come under growing scrutiny even as recycling techniques for it keep advancing.
4. Metallized film
Metallized film begins as PET or BOPP and takes on an ultra-thin vacuum-deposited layer of aluminum, putting its barrier squarely between foil and clear film. It costs less than foil and has an appealing metallic luster, which accounts for its popularity in snack and gift packaging.
3. Product categories needing high-barrier packaging
These product categories typically require high-barrier packaging materials:
- Coffee and coffee products: beans and grounds are intensely oxygen-sensitive and should sit in foil or EVOH high-barrier packs fitted with a one-way degassing valve. Coffee emits large amounts of CO2 within 48 hours of roasting, so the package has to exclude outside oxygen while allowing internal gas to vent.
- Tea and premium foods: green, black and oolong teas pick up moisture and odors easily — high-barrier packaging is the barrier between them and quality deterioration.

- Meat and meat products: vacuum-packed or modified-atmosphere meat relies on high-barrier packaging to keep oxidative spoilage in check.
- Pharmaceuticals and supplements: tablets, capsules and supplements need strict defense against moisture and light, typically through aluminum-plastic blister packs or foil pouches.
- Sauces and seasonings: ketchup, chili sauce and similar products are high in oils and spices and need high-barrier packaging to prevent oxidation and flavor drift.
4. Cost and selection of high-barrier packaging
Specifying high-barrier packaging materials does push packaging cost up, but the shelf-life gains usually repay the investment through less waste. When comparing options, weigh these factors:
- Shelf-life requirements: the longer the intended shelf life, the higher the barrier standard must be
- Storage conditions: ambient storage calls for high barrier; cold-chain storage is considerably more forgiving
- Cost budget: foil delivers the strongest barrier at the highest price, EVOH sits in the middle, and metallized film offers the best value
- Transparency needs: select transparent EVOH-based structures when the product must be visible; choose foil when display is not important
- Environmental requirements: recyclable mono-material solutions, such as all-PE plus EVOH, are the direction the industry is heading
As consumers continue to demand longer shelf life and higher quality, the appetite for high-barrier packaging will only expand. Mono-material high-barrier technology in particular is moving fast, offering the promise of strong barrier performance and true recyclability within a single structure.
